Process. While there are a few ways to approach the recipe, a good gunpowder mix should end up looking like the following ratio: 75% potassium nitrate / salt peter, 15% charcoal, and 10% sulfur. Whether you are dealing with a batch size of one pound or one hundred, the ratio stays the same.

Important: Buy this kit if you are using a ball mill to make your black powder. For this method, you will need a ball mill, lead grinding balls, and screens for granulating the powder.
The Finished Product, Ready to Grate. Now, place a 4mesh screen over a kraftpaperlined tray. Using quite a bit of force and pushing down, grate the BP ball across the screen to create ribbons and granules which fall down through the screen onto the tray. Grate all the black powder this way through the screen.
Black powder can be made by milling the components singly and screenmixing together. Charcoal and potassium nitrate can be purchased premilled now, as well. Using a rock tumbler, you can make black powder faster by milling the charcoal and potassium nitrate separately. 3 component milling takes much longer to make good powder.
As far as placement of your mill, the ideal distance is probably around 150ft or more away from any buildings of any sort. If you can barricade it that's even better (things like sandbags). Just make sure you don't block off air to the motor. When making black powder there is always a chance for it to go off.
Ball milling your black powder is the only way I know of to make the powder fine enough to nicely coat the rice hulls, and powerful enough to make good burst charge. Skylighter's TL5005 ball mill will make ounces of BP/binder at a time, and Skylighter's TL5010, one gallon ball mill will handle a 21ounce batch.

It took me less than 10 minutes of labor, and basically most of that was making the pucks and corning the powder after the ball mill did it's thing for 24 hours. If I had a larger rock tumbler I could have probably made 10, or even 20 lbs of black powder with not much labor investment.

If one is milling only black powder ("BP") compositions, or the individual chemicals that make them up (potassium nitrate, sulfur, charcoal, dextrin), then only one barrel is necessary.

The resultant granules are dried and used for a number of different tasks. While you can leave the black powder in the ball milled state for packing in tubes it will be a fine dust and very hard to work with.
That apart, the most important factor in making good black powder is the extreme intimacy with which you incorporate the ingredients. All of these need to be in a finer particle size than you can buy. Hence the ball mill, but you can do the same, for small quantities, with a nonsparking pestle and mortar.
